Rackable plastic pallets (HDPE or polypropylene) are the best choice for deep-freeze environments below -10 degrees F. They tolerate temperatures down to -40 degrees F, do not absorb moisture, and maintain structural integrity through thousands of freeze-thaw cycles. They are more expensive upfront ($80-120 each) but last 8-12 years in cold storage versus 1-3 years for wood pallets in the same environment.
Recycled wood pallets can be used in refrigerated (above 32 degrees F) environments with proper inspection. Grade A recycled pallets in good condition are acceptable in many FDA and FSMA-regulated facilities, provided they pass a contamination inspection and are kept dry. Facilities with BRC or SQF certification may require new pallets or documented Grade A stock with supplier verification. Deep freeze (-10 degrees F and below) is not recommended for wood.
Switching from wood to plastic pallets can simplify your FSMA Hazard Analysis and Risk-Based Preventive Controls (HARPC) plan by eliminating wood splinter hazards and reducing the pallet contamination pathway. Plastic pallets still require cleaning verification -- pressure wash and sanitize between uses in contact zones. Document the changeover in your HARPC and update your pallet inspection SOP.
